The Challenge
The project centered on a large steel casting of approximately 200 kg with a complex geometry and demanding downstream machining requirements.
The scope could not be treated as a simple build-to-print casting order. Material behavior, casting feasibility, machining strategy, part location and dimensional verification all had to be considered as one connected engineering problem.
The objective was to create a manufacturing route capable of taking the component from material definition through casting and machining to a verified finished part.
THE ENGINEERING CHALLENGE
A COMPLEX CASTING IS NOT FINISHED WHEN IT LEAVES THE FOUNDRY. THE CASTING, MACHINING, FIXTURING AND INSPECTION STRATEGY MUST WORK AS ONE SYSTEM.
The Fabriox Approach
Fabriox managed the component as an engineered manufacturing program rather than separating casting, machining and inspection into disconnected activities.
The material route was defined for the application, the casting process was developed around the geometry, machining requirements were incorporated into the production plan, and a dedicated fixture concept was designed to establish repeatable part location during downstream operations.
END-TO-END MANUFACTURING ROUTE
MATERIAL DEFINITION → CASTING DEVELOPMENT → HEAT TREATMENT / MATERIAL VERIFICATION → MACHINING STRATEGY → FIXTURE DESIGN → MACHINING → DIMENSIONAL INSPECTION → FINAL VERIFICATION
Engineering the Complete Route
Material Definition
The material was not treated as a fixed purchasing input. The material route was evaluated and defined as part of the component's manufacturing strategy, aligning mechanical requirements with casting feasibility and downstream processing.
Casting Development
The approximately 200 kg component required the casting route to account for complex geometry, section transitions, manufacturability and the requirements of subsequent machining operations.
Machining Strategy
Machining was planned as part of the original manufacturing route rather than as a separate secondary service. Critical interfaces and datums had to remain controllable from the cast condition through final machining.
Dedicated Fixture Design
A dedicated fixture concept was developed to locate and support the large casting consistently during machining and measurement. This created a controlled reference strategy for a component whose geometry made repeatable positioning critical.
Dimensional Verification
The finished component was measured and verified against the required geometry after machining, closing the loop between casting development, fixturing, machining and final inspection.
PROGRAM PRINCIPLE
MATERIAL. CASTING. FIXTURING. MACHINING. INSPECTION. ONE ENGINEERED MANUFACTURING ROUTE.
Why Fixture Design Mattered
For a large casting with complex geometry, machining accuracy depends not only on the machine tool. It also depends on how the component is located, supported and referenced.
Designing the fixture as part of the manufacturing strategy helped connect the as-cast geometry with the required machined condition and created a repeatable basis for both production and dimensional control.
MANUFACTURING INSIGHT
WHEN THE PART IS COMPLEX, THE FIXTURE BECOMES PART OF THE PROCESS DESIGN.
The Result
The program delivered a fully machined and dimensionally verified steel casting through a manufacturing route developed around the component rather than around a single supplier process.
By taking responsibility for material definition, casting development, machining, fixture design and final measurement, Fabriox connected the major technical decisions that determine whether a complex casting succeeds as a finished industrial component.
WHAT THE PROJECT PROVED
WE DIDN'T JUST SOURCE A CASTING. WE ENGINEERED THE ROUTE FROM MATERIAL TO VERIFIED FINISHED PART.
What This Project Demonstrated
Large, complex castings require more than foundry capacity. Successful execution depends on the interaction between metallurgy, casting design, machining, workholding and dimensional verification.
Managing these disciplines as one program reduces the handoffs between suppliers and creates clearer technical accountability for the finished component.
